The Rust Wars: How Factory Corrosion Protection Evolved—and Why Rust Still Happens
During the 1980s and 1990s, automakers introduced galvanized steel, improved primers, better seam sealers, and longer corrosion warranties.
These advances made modern vehicles much more resistant to corrosion than many earlier models. They did not, however, make rust disappear.
Road salt, liquid brine, moisture, abrasion, damaged coatings, exposed edges, and hidden cavities can still create opportunities for corrosion. That is why some owners supplement factory protection with professional undercoating and rustproofing.
How Factory Rust Protection Improved
Modern vehicle manufacturers use several methods to protect metal from corrosion.
Galvanized and Coated Steel
Galvanized steel uses a protective zinc layer that helps slow corrosion when the underlying steel is exposed to moisture and oxygen.
This was an important improvement over the largely unprotected steel used in many older vehicles.
Electrocoating
Electrocoating, commonly called e-coat, uses an electrically charged process to apply protective primer across the vehicle body.
The process helps coating material reach seams, corners, and complex surfaces more consistently than older application methods.
Improved Seam Sealers
Vehicles contain welded seams and overlapping panels where moisture can collect. Modern seam sealers help prevent water and contamination from entering these vulnerable areas.
Drainage and Vehicle Design
Manufacturers also design drainage paths to allow water to escape from doors, body cavities, and structural areas.
These systems work only when drainage openings remain clear and protective coatings remain intact.
Why Factory Protection Has Limits
Factory corrosion protection is a strong starting point, but a vehicle encounters conditions after manufacturing that cannot be controlled completely.
During ordinary ownership:
- Road debris can abrade exposed underbody surfaces.
- Salt and liquid brine can reach seams and enclosed areas.
- Mud and contamination can retain moisture.
- Fasteners, welds, and cut edges may behave differently from broad coated panels.
- Repairs and modifications can disturb factory-applied protection.
- Drainage openings can become obstructed.
- Coatings can wear or become damaged over time.
The risk varies by vehicle design, climate, mileage, use, storage, and maintenance.
What Does a Rust-Through Warranty Cover?
Vehicle owners sometimes assume that a factory corrosion warranty covers every form of rust. That is rarely the case.
Many manufacturer corrosion warranties distinguish between surface corrosion and perforation. Perforation generally means corrosion has progressed completely through a covered body panel from the inside outward.
Coverage may vary for:
- Surface rust
- Cosmetic corrosion
- Paint bubbling
- Frames and underbody components
- Damage caused by road debris
- Corrosion following collision or repair work
- Damage attributed to insufficient maintenance or environmental exposure
Every warranty is different. Owners should review the written terms for their specific vehicle rather than assuming all visible corrosion is covered.
A rust-through warranty is also different from preventive corrosion protection. Warranty coverage addresses qualifying damage after it occurs. Undercoating and rustproofing are intended to reduce exposure before serious damage develops.
Why Road Salt and Brine Remain a Problem

Salt and brine help improve road safety, but they can also promote corrosion when they remain in contact with vulnerable metal surfaces.

Cavity wax or a creeping corrosion inhibitor can reach seams, enclosed frames, overlapping panels, and other areas that cannot be protected effectively with a heavier underbody coating.
Inspection and Preparation
Before application, the vehicle should be inspected, cleaned, dried, and evaluated for existing corrosion.
Protective products should not simply be sprayed over mud, loose rust, trapped moisture, hot components, moving parts, or obstructed drainage paths.
Vehicles with existing corrosion may require rust remediation or additional preparation before protection is applied.

But better does not mean permanent or invulnerable.
